I have 7 y/o grandson, he weighs 55 #..... would this work for him? is there a better choice?

unfortunately not, I would say it is not a good choice for him. I bought it for my 5 years old son, he weighs 44# and he doesn't fit well on it, so I gave it to my 3 years old daughter, she weighs 33#

Any problems with material peeling or cracking?

We haven't had any issues with the material peeling or cracking. I'll tell you cat scratches do show up on it though. I placed some upholstery material around the outside bottom portion and that seemed to deter the cats.

Is there a chair cover that fits this chair?

I am not sure but it cleans very easy.

What size screw are I the feet?

Great question! Mine didn't come with feet. I had to make them myself.
