Is there any limit on the individual file size for videos it can play? (I've seen other units with a 4GB maximum.)

I haven't been able to get it play anything larger than 4.25GB.Update - all of my video files are in MP4 format. Although the player couldn't play any MP4s larger than 4.25GB, when I converted some of the larger files (up to 9GB) to MKV format, and formatted the USB drive as NTFS, it played them without problems.

Will this support a usb hard drive with a gpt partition, and 4t format?

The maximum is a single 2TB partition. Other partitions cannot be read. If you go larger than 1TB I recommend a Solid State drive as your seek and access times are better especially for large video files. The max video file size is 30GB in theory, close to or beyond that may have issues.

Can it output 720p through hdmi?

Yes, it can output 720P through HDMI, it can support up to 1080P

What is the size of the barrel connector from the 5v supply? i'd like to use a usb charging port as a supply. (no ac available)
